Generator Maintenance and Troubleshooting Guide

Regular maintenance is essential for generator reliability and longevity. This guide covers routine maintenance and troubleshooting for industrial generators.

I. Routine Maintenance Schedule

Daily/Weekly

  • Check engine oil level and condition
  • Inspect coolant level and concentration
  • Check fuel level and inspect for leaks
  • Verify battery condition and terminal cleanliness
  • Inspect belts for tension and wear
  • Check air filter condition; clean or replace if dirty
  • Run generator under load for test period if not in regular use

Monthly

  • Test automatic transfer switch (ATS) operation if equipped
  • Inspect fuel system for leaks, corrosion, or contamination
  • Check exhaust system for leaks and secure mounting
  • Test safety shutdown systems (low oil pressure, high temperature, overspeed)
  • Clean generator exterior and ventilation openings

Quarterly/Annually

  • Change engine oil and oil filter
  • Replace fuel filters
  • Replace air filter elements
  • Check and adjust valve clearance
  • Test coolant and replace if degraded
  • Inspect and clean the cooling system
  • Professional inspection of generator windings and insulation resistance

II. Common Faults and Solutions

Generator Fails to Start: Check battery voltage and connections. Verify fuel supply and fuel solenoid operation. Check starter motor and relay. Inspect safety shutdown sensors.

Low or No Output Voltage: Check excitation system and AVR. Verify residual magnetism in the rotor. Check for tripped circuit breakers. Inspect brushes and slip rings.

Voltage Fluctuation: Check engine speed stability. Inspect AVR and excitation circuit. Verify load balance across phases. Check for loose connections.

Overheating: Check coolant level and circulation. Clean radiator fins. Verify thermostat operation. Check for overloading or restricted ventilation.
