Level Sensor Maintenance and Troubleshooting Guide
Regular maintenance of level sensors ensures accurate inventory management, prevents spills, and maintains process safety in tank and vessel applications.
I. Routine Maintenance
Monthly Inspection
- Clean the sensor face or antenna to remove dust, condensation, or product buildup
- Check cable glands and enclosure seals for integrity
- Verify that the mounting is secure and free from vibration damage
- Check for corrosion or chemical attack on exposed components
Quarterly Verification
- Compare the sensor reading against an independent measurement such as a sight glass or manual dip
- Check the echo curve for ultrasonic and radar sensors to identify interference or signal degradation
- Verify alarm setpoints by simulating level conditions if possible
- Clean or replace filters on differential pressure level sensors
II. Common Problems
Echo Loss (Ultrasonic/Radar): Check for heavy foam, vapor, or dust blocking the signal. Verify the sensor is not angled incorrectly. Check for new obstructions in the tank that may be causing false echoes.
Level Reading Frozen: Check for the sensor being in a simulation or manual mode. Verify that the process level is actually changing. Test the sensor output with a loop calibrator.
Inaccurate Level: Verify tank geometry parameters. Check for temperature effects on the vapor space (ultrasonic). Verify that material properties have not changed (dielectric constant for capacitance, density for hydrostatic).
No Output: Check power supply. Verify wiring connections. Test with an independent signal source.
III. Preventive Measures
- Install sunshields for outdoor installations to minimize temperature effects
- Use stilling wells or bypass chambers in turbulent applications
- Implement a scheduled calibration verification program
- Keep spare sensors for critical applications
